Warehouse robotics: transforming retail logistics

As the retail industry grapples with rising demand for faster and more efficient deliveries, the integration of robotics and automation into warehouse operations has become essential. Automated systems not only streamline logistics processes but also help retailers adapt to labour shortages and offer enhanced customer experiences. Leading retailers such as Coles, IKEA, and the Otto Group are leveraging cutting-edge robotics technology to transform their logistics and fulfilment operations.

The new Truganina Customer Fulfilment Centre in Victoria, Australia, operated by Australian supermarket chain Coles, is leveraging state-of-the-art logistics technology. Spanning 87,000 square metres, the facility is equipped with artificial intelligence, advanced robotics, and automation from Ocado, a logistics solutions provider, to optimise the online grocery shopping experience.

With over 700 robots operating in a centralised hub known as ‘The Hive’, customer orders are fulfilled speedily, with a typical order of 50 items picked, packed, and ready for delivery in just five minutes. These robots are guided by an AI-driven ‘air traffic control’ system that oversees their movements as they transport goods within 3D grids.

The new automated fulfilment centre can process over 10,000 customer orders per day, significantly improving product freshness, availability, and delivery flexibility, according to Coles. This includes items from an on-site bakery and fresh produce. Tim Steiner, CEO of Ocado Group, views this as a significant milestone, not only for Coles but for the Australian fulfilment sector: “This is one of the fastest growing markets in the world for grocery ecommerce, and Coles is already a market leader in the online channel.”

As a layperson, you might assume that automating the unloading of sea freight containers would be simple – after all, they’re just rectangular boxes. However, Raphael Adrian Maier, Group Vice President of Supply Chain Management at the Otto Group, explains in a blog article that not all rectangular boxes are alike, highlighting many challenges involved: "True, you're dealing with cubic elements, which would actually make automated unloading easier. But then a lot of imponderables just come into play. On the one hand, you can't determine in what kind of container the goods will be delivered from Shenzhen, for example. Then, the containers might be dented a bit. Or the goods have slipped. Also, sometimes the truck cannot be parked in such a way that machines can be used. In short, you have to deal with unforeseen situations that previously made automated unloading impossible.”

Automation solutions must offer a high degree of flexibility and manoeuvrability to handle a wide range of situations. How fitting that one of the new solutions that the Otto Group has recently implemented is called StretchTM, a robot from Boston Dynamics. Stretch, with its robotic arm and suction-cup system, autonomously adapts to changing conditions, efficiently handling a wide variety of box shapes and sizes. Its advanced camera and sensor systems allow it to navigate spaces, manipulate objects, and control conveyor belts to ensure smooth and efficient unloading processes.

IKEA has taken warehouse automation to new heights with its use of autonomous drones in inventory management, a program launched in 2021 in collaboration with drone system provider Verity. Since then, IKEA’s fleet of over 250 drones has become operational in over 73 locations across nine countries and – according to the global furniture retailer – has drastically enhanced inventory accuracy and operational efficiency.

The drones, equipped with AI-based algorithms and obstacle detection technology, conduct pre-scheduled flights to identify and photograph product storage locations, especially in high and more difficult-to-reach areas of the warehouse. The drone-based inventory system not only boosts productivity and co-worker well-being by reducing the need for strenuous physical tasks but also provides real-time data for immediate action.

After successful testing at the Distribution Centre in Winterslag, Belgium, IKEA announced in August 2024 plans to expand this technology further across Europe and North America. Additional upgrades, such as unit load inspection and enhanced data analytics, are also in the pipeline. The drones, which operate 24/7, are improving collaboration with human co-workers and eliminating the need for traditional manual inventory checks.

Returning to the Otto Group, they are testing another innovative solution that indirectly supports fulfilment operations: fluid logistics processes rely on working technology, on reducing machine downtime or ideally avoiding it altogether. This is where predictive maintenance comes into play.

The four-legged Spot robot, another Boston Dynamics innovation, will be sniffing out potential issues in Otto Group warehouses.

Equipped with thermal cameras and noise detectors, Spot monitors the machinery at fulfilment centres, ensuring smooth operation. Additionally, Spot can read analogue meters and detect acoustic signals from air and gas leaks. Over the next two years, the Otto Group plans to deploy a fleet of Spot robots at approximately ten locations, where it will carry out autonomous missions and collect machine learning data to further enhance the safety and efficiency of their logistics centres.

Spot’s mobility enables it to access hard-to-reach locations, monitoring for potential damage and helping to prevent costly equipment failures. The robot can dynamically maintain its balance, avoid obstacles, climb stairs, and traverse over different kinds of challenging terrain, according to Boston Dynamics.

Retailers like Coles, Otto Group, and IKEA are showcasing how the adoption of robotics and automation in warehouses can drive operational efficiency, improve customer satisfaction, and address labour shortages. These technologies, from AI-driven fulfilment systems to autonomous robots and drones, are not only revolutionising logistics but also paving the way for a more sustainable and scalable future in retail.
